My guess is you have bad ground.... The senders work on 0 to 90ohms... and are sensitive to bad grounding.

The float system just acts like a rheostat in the circuit... but if you're ground side is bad - then you're going to have a hit or miss system. If you've undercoated the car - and then have rubber in between the hanger straps etc - and haven't run a ground strap to the tank - that could be an issue... You don't want to rely on a braided hose to carry the ground...
